Embroidery on caps in Georgia — flat, 3D puff, structured production in Tbilisi

Caps with flat embroidery, 3D puff embroidery, and structured appliqué embroidery, produced in our Tbilisi workshops. Six-panel cotton twill, performance poly, and structured-front dad-cap silhouettes; runs from 30 units; dispatch to Tbilisi, Batumi, Kutaisi, Zugdidi and abroad under DCFTA.

Why embroidery works on a cap when printing often does not

Heat-transfer and silk-screen decoration on a curved bill or a structured crown either distorts on a flat printing frame or leaves a visible edge. UV printing lays a flat 2D image that does not wrap correctly over a six-panel crown and tends to crack on the seams. Sublimation is impractical on a cotton cap because dye-sub inks need polyester to bond. Embroidery is the standard decoration for caps because the thread follows the panel, sits proud of the surface, and survives the laundering and sweat that caps actually endure.

Embroidery on a cap is digitised before it is stitched. Our Tbilisi digitising team reads the artwork — vector AI/EPS, raster PNG/JPG at 300 dpi at final size, or a hand-drawn brief — and produces a DST or EMB file that the embroidery machine reads as a series of stitch paths, underlay, and direction changes. The digitising is what determines whether the embroidery looks clean: a small text element with a 4 mm letter height needs a different underlay than a 30 mm wordmark, and the direction of the satin stitch matters for legibility on a curved surface.

For caps we typically offer three embroidery styles. Flat embroidery is the standard — the thread sits flat against the panel and reads as a 2D mark. 3D puff embroidery is built on a foam underlay so the mark rises 2–3 mm off the panel; the brand mark looks sculpted, and the technique is reserved for short text and simple geometry. Structured appliqué embroidery combines a fabric patch sewn to the cap with a satin-stitch border; the patch can be twill, felt or sublimated polyester with a complex logo that would be impractical to digitise directly.

Cap substrates we work with in Tbilisi

The standard corporate cap is a six-panel cotton twill with a structured front, available in a curated colour set (black, white, navy, grey, khaki, red, royal, forest). The cotton twill runs 250–280 GSM and the structured buckram front panel holds the embroidery mark without distortion. This is the cap most buyers in Georgian corporate work order, and it is the silhouette we hold in stock for fast sample turnaround.

Performance caps are a poly-spandex or poly-mesh blend — lighter at 160–200 GSM, breathable, and suited to outdoor brand work and event teams that wear caps in heat. These substrates do not accept foam-backed 3D puff as well as cotton twill; we steer performance-cap buyers toward flat embroidery or twill appliqué. The performance category is a routine order for Batumi beach events, Kazbegi mountain guides, and Tbilisi cycling clubs.

Five-panel caps, dad-cap unstructured silhouettes, trucker caps with a mesh back, and beanies with cuff embroidery are all produced in our Tbilisi workshops. For buyers with strict brand colours we source neutral substrates (white, natural) and dye the cap to Pantone spec; for buyers with sustainability briefs we offer GOTS organic cotton and GRS recycled-poly options through our partner mill in Kutaisi, with a longer lead time and a 10–20% price premium.

Thread, stitch type and Pantone matching

We stock Madeira Polyneon and Madiera Aerofil threads in the standard corporate Pantone palette. Polyneon is the standard for outdoor and high-wear caps because it is colour-fast under UV and resistant to bleach. Aerofil is a rayon thread that gives a higher sheen and is reserved for indoor, presentation-tier caps where the brand mark needs to look more lustrous than a routine uniform.

For Pantone matching we hold Delta-E ≤ 2.5 on the sewn thread against the colour card under D65 light. Thread colour is selected from the standard Madeira catalogue; a Pantone shade that has no clean thread match is downgraded to the nearest thread colour with a colour card sign-off. The colour proof is signed off on the substrate before production starts; we do not start production until written sign-off on the digitised sample is on file.

Stitch direction and density are part of the digitising, not the buyer brief. A 6 mm letter height uses a satin stitch at 0.4 mm pitch; a 30 mm wordmark uses a tatami fill at 0.6 mm pitch; a 3D puff mark uses a foam underlay at 4 mm with a top-stitch at 0.5 mm pitch. The digitiser picks these on the basis of the artwork; we share a stitch plan with the buyer on the proof file when the artwork is unusual or the mark is small.

Production lead time and run economics

Standard production is 2 days of artwork prep and digitising, 1 day of sample stitch on a test cap for sign-off, 5–8 business days of embroidery production after sample sign-off, and 1 day of QC and packaging. Total: 8–12 business days for a 50–500-unit run. Sample lead time is 2–3 business days from artwork receipt; rush samples are available at a small premium.

MOQ is 30 caps per SKU per embroidery style. Above 500 units the per-unit price reaches its lowest tier and the embroidery production moves to a dedicated single-head line. Above 5,000 units we recommend a multi-head Tajima line with a different per-unit pricing model; that work runs through our Kutaisi partner mill on a longer lead time.

Quotes are in GEL for Georgian-resident buyers (VAT 18% via RS.ge), EUR or USD for export, and we work with both Bank of Georgia and TBC Bank on transfers. For DCFTA-region buyers the EUR.1 movement certificate is available on request; we file the certificate with the dispatch paperwork from our Tbilisi base.

Where embroidered caps fit in a Georgian corporate order

The buyers who ask us for embroidered caps fall into five groups. Construction and field-services companies in Tbilisi, Rustavi and Batumi, where caps are part of the on-site uniform and need to be hard-wearing. Logistics and last-mile delivery fleets, where the cap is part of the rider kit. Hospitality and hotel teams, where caps carry the property name and the brand colours. Outdoor brands and tourism operators in Kazbegi, Svaneti, Kakheti and Tusheti, where caps are part of the guided-trip kit. Universities and sports clubs in Tbilisi, Batumi and Kutaisi, where caps are part of the alumni, varsity or fan pack.

For orders above 1,000 units on the same blank we open a dedicated line with the cap manufacturer and run the embroidery in our Tbilisi workshop on the buyer's pre-shipped blanks; that model is the lowest per-unit cost. For orders under 100 units we hold stock blanks in the standard colour set and run them through; the per-unit price is higher because the setup is amortised over fewer pieces. For orders with brand-specific blanks we coordinate with the mill on Pantone matching, lead time, and minimum dye lot — and we are honest about the 4–6 week blank lead time when the mill does not have the blank in stock.

We are not a partner or sponsor of any construction firm, delivery fleet, hotel, tourism operator, university or sports club we produce caps for; we are an external supplier coordinating production on their order. Frequently asked questions

What is the minimum text height for embroidery on a cap?

The minimum practical letter height is 4 mm; below that, the digitising loses detail and the embroidery looks blurry. For a 6-panel structured-front cap with a 60 mm embroidery area, we recommend text at 5–6 mm minimum. We will not start a digitise on artwork with letter heights below 4 mm without an explicit buyer sign-off.

Can 3D puff embroidery be used on a performance poly cap?

3D puff works best on cotton twill with a structured buckram front. On a poly-spandex performance cap the foam underlay tends to lift and the puff reads as soft; we steer performance-cap buyers toward flat embroidery or twill appliqué. We will produce 3D puff on a performance cap on a buyer sign-off; the result is a softer puff than on twill.

How many thread colours per cap?

Standard is up to 9 thread colours per cap; above 9 we change the thread cone and the digitising adds a per-change fee. Most brand marks are 1–4 thread colours, and we steer the buyer toward reducing the colour count if the artwork is complex; a clean 3-colour mark reads better on a cap than a 7-colour mark with thin lines.

What is the price relationship between blank and embroidery?

For a stock cotton twill blank the blank typically accounts for 50–60% of the per-unit price; the embroidery and Pantone setup account for the remainder. For a custom-dyed blank the blank cost rises with the dye-lot minimum; for a sustainability-spec blank (GOTS or GRS) the blank carries a 10–20% premium. We always quote blank and embroidery separately so the buyer can see the breakdown.

Can a cap have a sewn-in label with the brand name?

Yes — we source woven labels and printed satin labels from a Tbilisi label supplier, and we sew them into the back closure or the inside sweatband at a small per-unit uplift. The label artwork is supplied as a vector file; the lead time is 2–3 weeks for new label production, after which the labels are stocked for reorders.
